2025-07-22 (Tu) BonfireLaserTag Threading issue solved

The thread issue was literally causing me to lose sleep. I was in bed when I had a likely solution, so I got up and adjusted the thread diameters slightly. I added slopFactor to the internal threads and subtracted it from the external threads. The picture below animated those changes, but they were very minor. I think the printer resin is partially to blame so I have ordered more known-good resin.
Small changes in the threaded shaft diameter

While making model changes, I updated the lens holder to include a short hexagonal base that would lift the model off the printer platen, eliminating the need to carve away evidence of elephant footing. I rendered and printed the LED holder and lens holder, which mated well. There was still some binding when the threads were almost fully engaged, but I can shrink them a bit more and switch to better resin for a superior fit.
